1. Lost Production
- Formula: Hourly output rate × downtime hours × value per output unit
- Factor in the cost of timing, too. For operations where output value shifts with real-time market conditions, downtime at the wrong moment can cost more than the hours themselves suggest.
2. Labor
- Formula: Overtime hours × labor rate × number of techs
- Include administrative hours spent on rescheduling, replanning, or processing overtime approvals.
- If outside experts or specialists need to be called in, factor in their rates plus any travel time or fees.
3. Replacement or Repair
- Formula: Parts + labor for emergency fixes
- Consider rush shipping fees, contractor charges, and expedited service rates.
4. Delay Penalties or Interest
- Formula: Penalty per day × missed days (or value of canceled orders)
- This also includes customer churn, strained relationships, or lost renewals.
5. Energy Waste
- Formula: Energy rate × power draw (kW) × hours running × efficiency loss (%)
- Efficiency loss (%) = (Expected load efficiency − Diminished load efficiency) ÷ Expected load efficiency
- Don't forget energy required for idling systems or restarting systems.
